John, I spent many years casting alum. molds for the thermoforming tooling industry in my own business. We used air-set with a polymer air setting catylist until I found Olivene green sand. It is extremely fine and gives a beautiful finish with min. hand polishing. I wonder if this might help you. We also heated the open molds with a rosebud torch and blackened the surface with accetelene immediately ahead of the pour. I will do some research and see you sometime in late Oct. PMc
